That was my next try. Thanks for the help. We glued in the material and let it set. So we'll give the molding another try today.

Thanks. Yeah, we checked that. The fabric is thin, commercial headliner and it is fitting quite well. The garnish is acting like it is friction fitted. Like it is supposed to "snap" into place.

Look into the many small motorcycle light available. Many will replicate the buckets of you headlights and can be mounted under the light using the trim/retaining ring.

I agree with the bare metal. But don't limit it to the starting system. To make your 6 volt system perform like it is supposed to, clean every ground and wire connected to it. Your car (and the wire)...

I think you'll find the original and most common way is to go under the carpet. Going over the doors will create unnecessary problems.

Yes, it looks like a ballast resister. However, since it isn't actually bin use, in your present configuration, I would remove it.
