Worth a try. Never heard that sound before.
I have some good used original starter drives for the later starter if you are interested in trying one.

I haven't let it run more than about 10 seconds, because I have neither the fuel nor cooling systems hooked up. But I'm pretty sure the answer is no; the longest run I got out of it was long enough that I was able to let off the starter switch and the noise went away.

I'm a little glad that this is a puzzling one. I thought I was crazy and you guys were going to tell me about something bone-head simple that I'd forgotten

New Bendix gear sounds like a good idea. There is probably a reason why the old ring gear was chewed up. Another option is one of the modern Bendix drives. Get one made in the USA as there are some bad modern Bendix drives out there.

I figured it out.


It turns out the locking tab on the bolt at the end of the shaft was hitting the inside of the bell housing, just a little. I inspected everything again, and noticed that there were no marks on the bolt, but the tab showed some scuffing. I got a mirror and looked inside the bumpout on the bell housing, and there was a mark in there, about where that bolt is.


I ground about .015 off the loop on the end of the spring, to let the bolt go in a little more. I torqued it all up, and ground the end of the locking tab down flush with the bolt head. Reinstalled the starter, turned it over, and it spins the engine with no clattering noise. I'm back in business.
