Here's a converted tubular shaft. The original end is perfectly concentric with the shaft from the factory, so when bored out for the coupler on a long bed lathe, it all lines up. The original 6 spline coupler is also concentric, so this works out great. The weld is behind the contact area with the pinion, so there's no distortion. Make sure to line up the pin hole.

What is the outside diameter measurement where the through pin goes? Through pin length ends up being?
Is the 6 spline coupler turned down some too to accommodate this interference fit?

It appears to have a rosette or plug weld to aid in holding the inserted spline section. Was there a hole or holes drilled? if so, what size? More than one? The reason I ask is that the weldment looks to be an oval shape on the one in the photo.

I'm not sure I understand how this new 6 spline coupling was welded in from behind. Were there slots or other types of openings made in the rear part original 10 splined end that exposed enough of the 6 spline surface for welding it in place?

I too was wondering this weld.
Looks like a plug weld for sure.Minimal distortion I'd think and on the very back side of the splin mesh.

The original Ford coupler was a 6 to 6 spline coupler, so it extends into the tubular drive shaft. It was only cleaned up, and the original end was bored for a light interference. It is plug welded on two sides through large slotted holes. Here's another picture. There was no distortion, and it checked out perfectly true.

Okay Al, that explains it well. You may have mentioned how this was welded at the last RG36 meeting, but with my hearing, I probably didn't totally understand the welding details. I don't recall ever seeing one welded quite like this before, but it does appear to be a good way to prevent distortion in the critical area of the female splines that must have a good fit up with pinion splines. If I was not planning to go with a '37-'41 solid drive shaft, 6/6 spline coupling, and center brg. torque tube on the next 35 rear I am building, your method of doing an original 35 hollow tube drive shaft looks like a better way to go than any other hollow drive shaft conversion that I have seen in the past.

It's the method I'll go with and relay to the machine shop.
Thanks everyone for all the ideas insight and help.
Many new guys just beginning to tinker on these cars like myself find this site better than an older manual.
There is so much great info and past experiences to learn from.
