I would not be afraid to sleeve the axle. I sleeved the axle in my son's '47 tonner years ago when my brother owned it and he put quite a few miles on it without any issues. Larger truck axles are sleeved all the time, I used to sleeve a lot of axles for the local school bus garage and local busineses. Also, as others have said, the axle needs to be straightened cold.

The hole can be resized as 296V8 suggested. I prefer a hone and reamer for a more precise fit. If there are any good alignment guys around they can bend the axle to adjust the camber and such in the truck. I had a model A truck that I bent with a jack very close and then had the alignment done.

Only from people that are willing to teach. Mr machine shop needs to work on his or her people skills. Greg could teach you a few tricks.

Yes, I know what a bearing surface is, I am guilty of speed reading your post and took it wrong. As you say you wont get a 100% contact area with the die grinder, yes, but as the lock pin is tightened it forces the king pin back against the outer edge of the axle bore. When the car is sitting under full load the inclination of the king pin forces the king pin to the inside of the bore at the top and the outside of the bottom so complete 100% contact never happens.

Not having the bore honed and getting the pin to axle tolerances spot on does not mean it wont work. Doing as 296v8 showed is an accepable way to fix an axle, it has been done this way for many years.

You are half right.
1- Totally acceptable. Wrong.
2- Done that way for years. Right.

Just because something is done for any period of time, does not justify that it is right.
The Ford motor company ground their cams WRONG for 3 years of production. (46-48)

Update.

Just test drove my pickup with the axle repaired as I described in the beginning of this post. Used my hydraulic press to take the bend out. My Blacksmith friend and I tied the axle down to his very large and heavy flat table, heated the twisted area and straightened it. I bored and bushed the bad kingpin hole, It had been peened at some time in the past, fit the new king pins and reassembled. A whole bunch of work, but it drives much better. I talked with the local front end shop and they said they could aline it. Things are looking up. Next is to replace the front brake shoes and one drum and redo the front spring pins and shackles and go through the steering gear. The the only thing that will be left to do will be a bunch of body work and then paint.

Should have done the springs when the axle was out but that's not a big deal.

You can set the toe in with a tape measure. Scribe the center of both tires and check front to back. Caster and camber is simple to check with a digital protractor
