Yes, I know what a bearing surface is, I am guilty of speed reading your post and took it wrong. As you say you wont get a 100% contact area with the die grinder, yes, but as the lock pin is tightened it forces the king pin back against the outer edge of the axle bore. When the car is sitting under full load the inclination of the king pin forces the king pin to the inside of the bore at the top and the outside of the bottom so complete 100% contact never happens.

Not having the bore honed and getting the pin to axle tolerances spot on does not mean it wont work. Doing as 296v8 showed is an accepable way to fix an axle, it has been done this way for many years.
