Mine were also a bear to get back in. Part of the problem was the new upper bushing... by far the worst part of the entire steering box rebuild.

Yup, just like Synchro said, use the BEST brand gasket with the 5.5 head. They come in copper or graphite, 509C or G. Either should work very well.

I used to think that new bearings were cheap insurance but with the quality of the new bearings being sold I'd reuse the old ones in a heartbeat if they look good.

I had to drive mine out with a sledge and even then it took some beating. Could apply some heat too but the sledge should definitely work.

For an early car, that end goes on the pitman arm, on a later car the drag link gets flipped end for end and it goes on the steering arm.

I also think it's important for the transmission oil to be tacky and cling to the gears. I've got an old bottle of 600W from the company that eventually became Macs (Specialty Auto Products I think)....

I'm guessing you did have continuity? My original electric wiper works great, but only when the windshield is closed. For whatever reason, the ground gets weak with the windshield open. Maybe the A/C...

Yup, I added dedicated grounds when I was testing out the LogoLites. Those didn't have any strobing issues. These bulbs were just cheapies from amazon, they work on 6-12V. I think the dropout voltage...

Yup, I put LEDs in my parking light sockets and they work fine with the engine off but at an idle they look like a strobe light. Interestingly enough, raising the revs to a fast idle or higher makes...

Not Bob but when I tried to order a rebuild kit last year from Bert's Steve told me that the kits were junk and would only last a few hundred miles. I got a good used original from him (spicer type)...

As far as the GAV, you can close it down way more than half a turn. What will it do at 1/8- 1/4 turn? A lot...

You only burn out tail lights? Not headlights? A 6V system should charge around 7.2V. Do you have a ground going to the engine/transmission? I agree it's probably a weak ground.

Exactly. That and like J Franklin said, it stabilizes the braid. Won't unravel when you cut it.

Another thought, did you bend the terminal on the wire from the lower plate to the points at a 90 degree angle? I didn't at first when I did mine and would only start with the spark down because...

Almost positive A&L only makes 30-31 stop light switch. For 28-29 you're stuck with a cheap repro. You could also call Berts and see if they have a good original there.

In that case I'd pull the condenser and check for voltage at the points, if yes then the condenser is bad. If no then it's either a bad switch or bar armored cable.
