Maybe put the oil pump back in to provide a little resistance on the idler gear so it won't turn as easily with the cam shaft as you try to align the gears.

The switches don't care if they are switching 12 or 6 volts. Find original switches and replace the aftermarket switches.

Here is an example of flappers to reduce suction loss at low speeds, yet allow air flow through at higher speeds. Sorry for the small size, I lifted it from the 'net.

If you cut a fourth hole, I've seen shrouds with flappers over the vent holes that close when the fans are sucking and open when air passes through at speed.

That is the reason it is there, so you will turn it off :)

A cotton ball on the noise outlet wrapped with electrical tape until it is not
as obnoxious will make it more tolerable.

I doubt that the fluid caused the cylinder to blow. Many, including myself have used the DOT 5 fluid for over 20 years with no issues. Most of the complaints come from it being harder to bleed,...

The oil is leaking past the shafts inward of the pin hole and running down/out on the pin.

I think you will find that the leak is between the housing and shafts that hold the cluster gear and the reverse idler. It is very common for them to leak there. Some have cut a groove in the shafts...

I'm not sure I understand why turning would make the AC belt squeal, unless the AC and the PS pump were on the same belt.

The AC compressor on my '55 Y-block runs on a different belt than the PS...
