I agree, seems like a bad headlight switch if there is 1+ volt drop through the switch. But I don't think that explains the other symptoms, which seems like a whole-car ground problem.

Turn signals leads may not require anything special by R.I.Wiring. If I remember correctly, when I bought a '40 front harness from them it was a standard extra-cost option offered on their web site.

I’ve read that a common place to “suck air” is at the gasket on the fuel filter bowl.

I would start with the generator, cuz itís a likely suspect and easy to isolate, easy to get to.
The ignition switch Is not likely. When a switch goes bad it develops resistance but doesnít normally...

Leaving the battery cables attached while charging shouldn't be a concern. I think any 6 volt charger or maintainer is probably inputting about the same voltage (and less current) as your car's...

Re your question about the ignition resistor:
If you will be using a 12V coil (3 ohm), the resistor needs to be by-passed, taken out of the circuit.

I think the lighting circuit breaker or fuse...

Maybe what you have is correct? Did Ford use the same lock lever for both sides? Then when mounted they are opposite-hand, so one side locks...
