If you go the route of drilling a hole perhaps spraying a thin aerosol type material that dries hard to catch the loose material and lock it into place. I'm trying to come up with what would do that...

Definitely not OSHA approved. This one has the auto feed option too. Not going to catch me using the auto feed. Nope, no way.

Don't try to pressurize the system with the radiator in place. It is not designed for pressure and anything over a couple of pounds of pressure could very well damage the radiator.

You don't mention if you used compressed air to blow the passages and jets out. If not I would suggest soaking again and blowing them out.

Possibly an intake manifold leak too. Check the tightness...

Jay did you have the body of the distributor on and turn the pointer on the wrench to the #4 post on it or did you by chance not have the body on the distributor and instead put the pointer at the #4...

What is the wire coming off of the starter connected to? Your picture doesn't show it and it is not the usual routing of where that wire would normally go.

From what I'm reading you used the NuRex without the distributor body in place and put the pointer on the NuRex wrench against the #4 spark plug.

Using a split lock washer on main bolts is done and has been done by quite a few engine builders with good results.

Use standard nut and a split lock washer. Firs put a little bit of silicone around the bolt where the lock washer will sit.

I wonder if the metal around the holes that were punched in it is out far enough that it is keeping it from lifting out. They are not made out of super stiff metal so you might be able to use a screw...

Spray a little bit of water on the fan belt as it is running to see if the sound changes.
Or disconnect the fan belt and see if the noise goes away.
